Overview
The role involves overseeing the full cycle of design, detailed engineering, pre-commissioning, commissioning, start-up, and guarantee test runs of polysilicon complex technology, ideally including specialty gas and silane production plants. The position also requires conducting debottlenecking studies for capacity expansion and quality improvement, while implementing strategies for cost reduction and product optimization to enhance overall profitability.
Key Responsibilities
1. Support design review of vendor deliverables for critical equipment and sections of polysilicon, specialty gas, and silane production facilities.
2. Identify opportunities for process and equipment improvements, anticipate constraints, assess technology risks, and support implementation of alternatives.
3. Provide technical guidance during selection, testing, pre-commissioning, commissioning, stabilization, and performance guarantee test runs.
4. Oversee equipment inspection, ensure proper assembly and installation, review vendor manuals, and integrate them into internal operating procedures. Conduct site inspections during fabrication if required.
5. Perform piping system checks, ensure alignment with P&ID, provide correction lists, and prepare checklists for leak testing.
6. Support instrumentation checks, functional tests, cause-and-effect verification, and assist in control tuning during start-up.
7. Develop plans for equipment preparation, including the introduction of chemicals, inert gases, and lubricants.
8. Collaborate with cross-functional teams to execute cost reduction, debottlenecking, quality enhancement, energy conservation, and process modification initiatives.
9. Guide the development of rigorous steady-state and dynamic simulations, perform sensitivity analyses, and support Operator Training Simulator (OTS) development.
10. Implement strategies to improve reliability and availability of critical equipment such as reactors, cyclones, material handling systems, CVD reactors, and distillation units.
11. Conduct benchmarking of process performance and product quality against industry standards, identify gaps, and recommend cost and quality optimization measures.
12. Contribute to the development of comprehensive plant start-up plans to ensure smooth and efficient commissioning.
13. Create safety and operations training templates and strengthen workforce competency in polysilicon manufacturing.
14. Develop laboratory infrastructure for polysilicon testing, including layout, instrumentation, cleanroom setup, and testing protocols.
15. Source and train experienced technical services and laboratory personnel.
16. Define acceptance and change protocols for raw materials, catalysts, and chemicals.
17. Participate in shutdown planning and optimization based on plant performance.
18. Develop alternative vendor sources for raw materials and consumables, while promoting local sourcing options.
19. Provide design input for advanced technology initiatives and related gas/chemical production units.
Skills & Expertise Required
- Extensive experience in polysilicon, specialty gas, and silane production plant design, technology, commissioning, operation, and debottlenecking.
- Strong knowledge of technical documents (PFD, P&ID, C&E, Control Narratives).
- Proficiency in SOP preparation and review.
- Practical expertise in simulation tools (Aspen, HTRI, Unisim, Polysim, etc.).
- Industry networking and benchmarking capabilities.
- Hands-on experience with HAZOP, HAZID, QRA, PHA, SIL, LOPA, and similar methodologies.
- Proven troubleshooting and emergency response experience in polysilicon plants.
- Knowledge in catalyst and chemical selection, monitoring, and vendor development for cost and quality optimization.
- Laboratory testing techniques and ability to link results with plant operations.
- Strong training and mentoring skills.
Qualifications & Experience
- Minimum 15 years of experience in polysilicon technology plants, including design, set-up, and commissioning of greenfield projects.
- Bachelor’s degree (B.Tech or equivalent) in a relevant field from a recognized institution (required).
- Master’s degree (M.Tech or equivalent) in a related field (preferred).
